How CLOOS Robots Master 1.2-Ton Compressor Wheel Welding

In the world of heavy industrial manufacturing, “big” usually means “difficult.” When you are dealing with components that weigh as much as a compact car, the margin for error doesn’t just shrink, it disappears.

Our application technology team recently took on a project that perfectly illustrates this challenge: welding a massive 1000 mm-diameter compressor wheel weighing 1.2 tons. The task required joining 14 individual blades, each requiring 10 precise weld seams.

That is 140 high-stakes welds on a single component. Here is how we utilised advanced robotic motion and sensor technology to turn a logistical nightmare into a masterclass in automation.

The Challenge: Scale vs. Accuracy

Welding heavy and bulky components presents two primary hurdles:

  • Thermal Management: Maintaining the integrity of the metal through preheating and consistent heat input.
  • Path Precision: On a component this size, even a microscopic deviation at the start of a seam can lead to significant structural issues by the end.

The Solution: A Triple-Threat of Technology

To ensure every seam was applied with absolute repeatability, our team deployed a specialised combination of hardware and software.

  • SPEED WELD for High Deposition. When dealing with massive joints, efficiency is key. We utilised the SPEED WELD process to achieve high deposition rates. This doesn’t just speed up the clock; it ensures deep penetration and a stable arc, which are critical for the structural demands of a compressor wheel.
  • Arc Sensor Technology. On a 1.2-ton workpiece, physical positioning can vary slightly. Our Arc Sensor technology provides real-time root-layer tracking. The robot “feels” its way through the joint, compensating for any tolerances and ensuring the weld is placed exactly where it needs to be, every single time.
  • Synchronised Robotic Motion. The CLOOS robot handled the complex geometry of the 14 blades by synchronising the welding torch’s movement with the rotation of the heavy-duty positioner. This seamless dance ensures the torch always maintains the optimal angle, regardless of the wheel’s orientation.
